Most trips that end early end on one small mechanical failure, not on weather or fitness. A punctured pad, a snapped pole, a zip that will not close, a torn flysheet, a blown footwear seam, a stove hissing at the valve. All six are field repairable, and the kit that covers them weighs less than a pair of socks: the list below totals 88 grams.
The failures that actually end trips#
The components that fail are the ones carrying cyclic loads or sealing against something. Fabric panels rarely fail alone. Poles, zips, valves and seams do, because each is loaded and unloaded thousands of times.
- Sleeping pads puncture on thorns, grit and stove sparks, and leak at the valve. A flat pad removes the insulation between you and the ground, where a large share of overnight heat loss goes, as our R-value guide sets out.
- Tent poles break at a section end or buckle mid-span under wind load. The pole is the structure, so a break makes the tent unusable rather than degraded.
- Zips fail at the slider far more often than at the teeth: a worn slider spreads slightly and stops forcing the teeth to interlock.
- Fabric tears at abrasion points, guy line attachments and spark holes.
- Footwear blows a seam at the flex point beside the ball of the foot, or the sole starts separating at the toe, the failure our footwear and socks guide treats as the main durability risk.
- Stoves leak at the canister valve seal or lose flame quality when the jet blocks, and a stove that will not seal means no hot food and no melted snow. The differences between stove types decide which spares are worth carrying.

Five field repairs, step by step#
Finding and patching a sleeping pad leak#
- Inflate the pad firmly and listen with an ear 100 millimetres from the surface. Obvious leaks are audible in still air.
- If nothing is audible, wipe soapy water over the pad in sections and watch for a growing bubble or fine foam. Grit in a valve seat shows the same way.
- Where still water is available, submerge one section at a time. A stream of small bubbles is a pinhole, a single large bubble is a seam.
- Mark the hole immediately, with the marker or a scratched fingernail ring. Wet pads dry, and a lost hole is almost impossible to find twice.
- Dry and clean the area. Sunscreen and body oil are the usual cause of a patch lifting overnight.
- Apply the patch or a rounded-corner piece of tape, press hard for 30 to 60 seconds, then keep the pad deflated and weighted for an hour if you can.
- Check the valve before blaming the fabric. Many pads that go soft overnight are leaking at a valve that needs cleaning or seating properly.
Splinting a broken pole#
- Straighten the break and remove alloy splinters that would cut fabric.
- Slide the splint sleeve over the break and centre it, so the sleeve overlaps sound pole by at least 40 millimetres on each side.
- Tape both ends of the sleeve, four or five wraps each, pulled tight enough to stretch the tape slightly.
- With no sleeve, lay a tent peg or spare pole section alongside the break and tape it the same way.
- Reduce the load: drop the pitch slightly, add guy lines, turn the low end into the wind. A splint is a finish-the-trip repair, not a storm repair, and tents in wind covers the geometry behind that.
- If a section end has split, the same splint works, but check the shock cord: slack cord lets sections seat misaligned, which is what splits ends.
Rescuing a zip slider#
A zip that opens behind the slider almost always has a worn slider rather than damaged teeth. The slider is a wedge that forces teeth together, and once its jaws spread by a fraction of a millimetre it stops doing that.
- Check the teeth first, running a fingernail along both tapes. If a tooth is missing, no amount of crimping helps.
- Take the slider to the end of its run, where the tape is not loaded.
- With pliers, squeeze the wide end of the slider gently, a fraction of a millimetre at a time, pressing the top and bottom plates toward each other. Alternate sides so it stays square.
- Test after every squeeze. The moment it closes the teeth, stop.
- Zinc alloy sliders crack if overworked. If one cracks, sew the opening shut with floss and use the other door, or close the gap with cable ties.
Repairing a fabric tear#
- Clean and dry both sides. Dirt is the main cause of tape failure, and peel adhesion is measured on clean surfaces for a reason.
- Cut a patch that overlaps the tear by at least 20 millimetres on all sides and round the corners. Square corners lift, because peel stress concentrates at the corner.
- Bring the torn edges together, patch the outer face first, press firmly, then patch the inner face.
- Warm the patch with your hands for a minute. Adhesive flow improves with temperature, and the bond keeps strengthening over the following day.
- For tears over about 100 millimetres, or on a load-bearing panel, saddle stitch in doubled floss at roughly 4 millimetre spacing first, then tape over the stitching.
- On silicone-coated fabric, use silicone. Nothing else stays stuck.
Stove seals and the O-ring#
- If you smell gas or hear a hiss when a canister is connected, disconnect at once and do not light it.
- Inspect the O-ring in the connector. A ring that has gone hard, flattened, cracked or grit-embedded will not seal against the valve.
- Fit the spare, seated evenly and without twisting.
- Reconnect, listen, and check the joint with soapy water. Bubbles mean it is still leaking and the stove must not be used. On liquid fuel stoves the pump cup and fuel line O-rings are the equivalent spares.
Why silicone-coated fabric needs its own tape#
An adhesive sticks when it can wet out the surface it is applied to, which requires the substrate to have a higher surface energy than the adhesive has surface tension. Silicone elastomers are among the lowest surface energy materials in common use, which is exactly why they are used as release coatings on tape backing paper.
A silicone-coated flysheet, pad or stuff sack therefore has a surface designed, in a different context, to make adhesive let go. Standard ripstop tape on it looks fine, holds overnight and is flapping loose by the second morning. The fix is a silicone sealant or silicone-backed tape, which cures into the existing coating rather than adhering to it.
Check what your shelter is made of before the trip, not during it. If anything you carry is silicone-coated, the 10 gram tube earns its place. If nothing is, leave it and carry 78 grams.
What to leave out, and the weight argument#
The case is arithmetic. For a backpacker whose base weight is 8 kilograms, 88 grams is 1.1 percent of the load, since 0.088 / 8 = 0.011. The failures it covers are not 1.1 percent inconveniences: a punctured pad on night one of five costs four nights of sleep, and a broken pole in bad weather ends the trip.
Things that do not earn their weight in a general kit:
- A full sewing kit or an awl. Two needles and floss cover field work. Heavy repairs wait for home.
- Spare buckles. Cable ties and cord handle a broken buckle well enough to walk out.
- A splint for every pole diameter. Carry one sized to the largest section and pack it out with tape on a smaller one.
- Large adhesive tubes. Cyanoacrylate goes off once opened. Small tubes, replaced each season.
- Tape on its original roll. The roll is most of the weight. Wind what you need onto a card.
Common mistakes#
Storing the kit somewhere you cannot reach in the dark. Same pocket every trip, and everyone in the group knows where it is.
Applying tape to a wet, cold or dirty surface. Adhesion is mostly surface preparation. Dry it, wipe it, warm it in a hand.
Cutting square patches. Round every corner. It takes five seconds and a rounded patch outlasts a square one.
Letting adhesives age. Cyanoacrylate and silicone both cure slowly in the tube once opened. Check them with the rest of the end of season pass, and repair early in the evening rather than at bedtime, since adhesives cure better with hours of warmth and pressure.
Crimping a zip slider hard. Small increments, test after each. An over-crimped slider will not run at all, and an over-crimped alloy slider cracks.
Trusting a splinted pole in wind. It has lost strength. Lower the pitch, add guys, pick a sheltered site.

How do you fix a zip that keeps opening behind the slider?#
The slider has spread and is no longer forcing the teeth together. Check first that no teeth are missing or bent, then squeeze the wide end of the slider gently with pliers, a fraction of a millimetre at a time, alternating between top and bottom plates and testing after each squeeze. Stop as soon as it closes the teeth.
Do I need to carry a spare stove O-ring?#
On short trips near a road, no. On anything longer than a few days, yes: it weighs about a gram and a failed seal makes the stove unusable. A hardened or grit-damaged ring lets gas escape at the connection, which you will hear and smell. Never light a stove leaking at the valve.
